Comprehensive Wire Rope Maintenance Guide

Wire rope is one of the most critical wearing parts in lifting equipment, and its performance directly affects the safety and service life of the equipment. While purchasing wire rope is not difficult, proper maintenance is a science. Incorrect usage can significantly shorten the wire rope's lifespan and even cause serious safety accidents. To help make your wire rope more durable, we have compiled some common problems and solutions that we hope will assist in your daily operations.

1. Damage Caused by Pulleys and Drums Problem Description: During operation, wire rope diameter may decrease due to groove wear or pulley diameter changes, leading to groove narrowing and wire rope jumping. Additionally, accumulated grease, dirt, and other debris in the grooves can accelerate wire rope damage. Solutions: • Regularly inspect wear on pulleys, hooks, lifting rings, and rope grooves to ensure smooth rotation. • When replacing wire rope, verify that the actual pulley diameter exceeds the new wire rope diameter. Pulleys wear down with use and may decrease in diameter, while new wire ropes typically have positive tolerances and actual diameters slightly larger than nominal values. If pulley diameter is smaller than rope diameter, it will significantly reduce wire rope life. • Keep rope grooves clean and promptly remove grease, dirt, and debris.

2.Using Old Wire Rope to Install New Wire Rope Problem Description: When using old wire rope to pull and install new wire rope, direct welding connection can transfer internal stress from the old rope through the pulley system to the new rope, causing damage to the new wire rope at the beginning of its service life. Solutions: • Use "Chinese wire rope grip" to connect old and new wire ropes. • The Chinese grip consists of a tubular structure made of twisted strands. Place it over the rope end and wrap with tape or wire to protect the rope end. Under load, friction causes the grip to tighten and securely hold the rope end. • For same-lay wire ropes, avoid directly spiraling the Chinese grip onto the rope; wrap the entire fixed section with tape to enhance friction.

3. Wire Rope Flattening on Drums Problem Description: Wire rope may not wind tightly on drums, especially on luffing wire ropes, leading to flattening by upper layers due to vibration-induced loosening. This is particularly noticeable during long periods of high-frequency operation. Solutions: • Ensure tight winding of wire rope on drums. • Perform regular boom lowering and raising operations during extended periods without luffing to maintain rope tension. • Reduce frequency of no-load travel to prevent rope loosening.

4. Wire Rope Kinking Problem Description: Wire rope may develop kinks after period of use, mainly due to excessive internal stress accumulation. Improper operations like diagonal pulling, overloading, abnormal friction, and sudden starts/stops can rapidly increase internal stress. Solutions: • Stop using kinked wire rope immediately and release internal stress. • For short kinked sections, detach rope end, completely extend and lay rope flat to release internal stress before reinstallation. • For longer kinked sections, such as right-lay rope with n counterclockwise kinks, detach fixed end, rotate 2n turns clockwise before refixing to correct kinking.

5. Wire Rope Wear and Broken Strands Problem Description: Wire rope may lose strength due to excessive wear, broken strands, or corrosion, potentially leading to breakage accidents. Solutions: • Regularly inspect wire rope for wear and broken strands to ensure compliance with retirement criteria. • Keep rope surface clean and apply lubricant periodically to reduce wear and corrosion. • Replace immediately if corrosion is severe or number of broken strands exceeds standards.

6. Uneven Wire Rope Tension Problem Description: In multi-strand wire ropes, uneven tension during installation or use can cause certain strands to bear excessive load, eventually leading to strand breakage. Solutions: • Ensure even tension across all strands during wire rope installation. • Regularly check rope loading conditions and adjust if abnormalities are found.

Through regular checks, timely cleaning, and scientific installation, wire rope service life can be effectively extended, reducing equipment operating costs and ensuring operational safety.
